Yes. DPI = 1.5 x LPI. You typically scan at a higher ppi becuase you are capturing data when scanning. The more data you capture the better. And note a scanner actually uses ppi not dpi (I know manufacturers mix terms). 1200ppi does not equal 1200dpi.

Do you want pure grey or an RGB grey?? Setting all the RGB colors to the same number will equal a grey.

Answers would be primarily opinion-based, and there's no mention of budget. "Basic trimming and binding equipment" could mean a great deal- an Xacto and a straight edge, a guillotine, a binding machine - budget would drive choices.

Opacity masks are different. Are you using a raster images as your mask or is your mask vector as well?

What version of Illustrator are you using? AS of CS5 clipping masks hide extra content for the most part. Are you using an Opacity Mask?

Well, anything online will be stolen at some point. There's nothing you can do about it if you want to display things on the web. If you don't want something stolen, then the only choice is to never put it online.
