Although the duplicate explains why (graphicdesign.stackexchange.com/questions/49734/…) and how to adjust Photoshop for this -- you can't set anything in Illustrator to adjust for this. There is no screen PPI setting in AI like there is in Photoshop. So for Illustrator, you have to manually factor it, like you have. And then use that custom zoom percentage rather than 100%.

Photoshop's line tool has always drawn rectangles.. really thin rectangles, but rectangles. Not really sure what you mean.

You realize that original is just as rough (it's not "smooth" by any means) -- lightening it only makes it easier to see the rough areas, right?

I'm voting to close this question as off-topic because I'm not certain how related this is to graphic design. Seems to be more of a print production and machine usage question. The platesetter would have instructions or at least a definition for this I imagine.

He may just want to run the job as CMYK and match the Pantone. The "getting in" the ink may not have been really accurate :)

I think you'll have to ask him to clarify. I wouldn't inherently think he's wrong. I just don't know what good the CMYk values would be if he's using Pantone inks.

Depends upon the printer. There's no harm in calling out the CMYK values you want for a Pantone. I'm not really certain what good they would do unless the print provider is mixing their own inks rather than buying the Pantone inks. Which is possible.

If you are using a "web" document profile, the artboard may simply be HUGE and cover your entire pasteboard. Adobe did some weird stuff with the "web" documents prior to CS6. Try opening a new "print" document and see if there's a pasteboard. Or zoom out as far as you can and see if the artboard is just gigantic.

Realize that most stock art sites have specific clauses in their terms of use that state artwork can not be used as a logo. Twitter broke that license.... not sure if anything happened due to that, though.
